What is a High-Voltage DC Relay (DC Contactor)?

A high-voltage DC relay — also called a DC contactor — is an electromechanically operated switch used to make and break a high-voltage, high-current DC circuit. Unlike a signal-level relay, a high-voltage DC contactor has to safely extinguish the DC arc that forms across its contacts every time it switches a loaded circuit — DC arcs don't self-extinguish at a zero-crossing the way AC arcs do, which makes contact design, arc-quenching chamber volume and sealing far more critical than in an AC contactor of the same current rating.

This makes high-voltage DC relays a core safety component in any system where a large DC battery, capacitor bank or charging circuit needs to be reliably connected and disconnected — EV traction battery packs, DC fast-charging piles, battery energy storage systems (BESS), solar inverters and industrial DC bus applications.

Field failures in high-voltage DC contactors typically trace back to a handful of root causes — internal overpressure, seal degradation, insufficient dielectric clearance at higher voltages, and contact welding. Corseener's CSN series is engineered specifically around these four failure modes.

Explosion-Proof Pressure-Relief Structure

When internal gas pressure inside the sealed contact chamber reaches a threshold — from arc energy or a fault condition — a purpose-built relief structure vents pressure quickly, similar to a pressure-cooker relief valve, rather than allowing the housing to rupture.

Addresses: explosion/fire risk from contactor failure under fault conditions.

Proprietary Dual-Sealing Technology

A high-temperature seal ring forms the primary seal between the terminal and frame, with epoxy potting as a secondary seal — giving the sealed chamber two independent seal barriers instead of relying on a single epoxy joint.

Addresses: single-epoxy-seal aging, cracking, gas leakage and shortened product life common in simpler designs.

Ceramic-Epoxy Hybrid Potting

Combines a ceramic arc chamber — which tolerates high-temperature arcing without degrading — with epoxy potting for the rest of the assembly, keeping manufacturing cost reasonable while avoiding the softening/sticking that copper terminals can suffer after high-temperature brazing. The result is a larger arc-quenching volume and wider contact gap at the same overall size, supporting the higher voltage classes (1000V–1500V) and higher currents that fast-charging and large-scale storage systems increasingly need.

Anti-Weld Contact Surface Design

A restructured contact surface increases the effective contact area while reducing the localized area where welding (sticking) can occur — substantially reducing weld strength if it does occur, and largely eliminating the failure-to-disconnect risk that contact welding causes in a DC circuit.

Addresses: contact welding under high inrush or fault current, which can leave a DC circuit unable to disconnect.

What's the difference between a DC relay and a DC contactor?

The terms are largely used interchangeably for high-current DC switching devices; "contactor" is more common for the higher-current, higher-voltage components used in EV, energy storage and industrial applications like the CSN series, while "relay" is sometimes reserved for lower-current signal or control-level switching.

Why can't I use a standard AC contactor for a DC circuit?

AC current crosses zero twice per cycle, which helps extinguish the switching arc naturally. DC current doesn't cross zero, so a DC-rated contactor needs a larger arc-quenching chamber, wider contact gap and different contact materials to safely break a loaded DC circuit — using an AC-rated device on a DC circuit can lead to sustained arcing and contact damage.
